We would like to start using elearning self study modules to support some of our face to face classroom training.
We already use a training management system (Enterprise Study) but we now wish to create our own basic self study modules without forking out for a huge licence fee (as we wont get budget for it).
Google research has thrown up a few free authoring tools which look perfect. e.g: Course Lab,
Question: Has anyone used free authoring tools for corporate elearning or heard of any problems?

I tried Course lab but found that I didn’t get on with it.
You can do a lot with Powerpoint
One of my clients is actually going away from elearning and using pdf workbooks; they are quicker to produce and amend and are not reliant on an internet connection (ie people can "do" them on the train.
Virtual classroom sessions using a conference call and a webinar service are also good support alternatives to the face to face classroom.
If you are a charity you can get proper commercial elearning software very cheap via various suppliers or from the developers themselves

Good point Russ…In my opinion a fantastic alternative to the obsession with e learning as the only alternative to classrooom based training. Sending text messages to "go and find" or working within Communities of Practice also works well and all are free or minimal cost.
Open source authoring tools

For free authoring tools you can try eXe or Xerte, which are both ok but you can produce great content with low cost tools such as Articulate, see an example we produced here http://www.kineo.com/demos/O2_BES/launcher.html
